  • Check oxidation temperature, outlet temperature and temperature balance between chambers
  • Inspect switching valves, dampers, actuators and position feedback

  • Inspect burner flame supervision, fuel train, ignition and combustion controls
  • Check ceramic heat-recovery media for dust loading, breakage and channel blockage

Common RTO troubleshooting symptoms

High pressure drop

High pressure drop can result from blocked ceramic media, particulate accumulation, a dirty pre-filter, a damper not fully open or a fan operating outside its design point. Compare current readings with the original commissioning data before changing control settings.

Unstable temperature

Temperature instability may be caused by changing VOC concentration, low fuel pressure, burner tuning, incorrect valve timing, sensor drift or insufficient heat recovery. Check the gas analysis and control trends together.

Valve cycling or leakage

Switching-valve leakage can reduce thermal efficiency and cause emission or temperature problems. Inspect seals, actuator stroke, limit switches, air supply and the valve-seat condition. Repairs should follow the equipment safety procedure.

Low destruction efficiency

Review temperature, residence time, turbulence, oxygen availability, VOC composition and bypass or leakage paths. An RTO is a process system, so performance should be evaluated using operating data rather than one temperature reading alone.

RTO parts replacement

Typical replacement items include ceramic regenerator media, switching-valve seals, actuator parts, thermocouples, pressure transmitters, burner components, flame scanners and control-system hardware. Replacement timing depends on operating hours, dust loading, corrosive compounds and inspection results.

When to consider an RTO controls upgrade

A controls upgrade may be useful when the PLC is obsolete, trend data is unavailable, alarms are difficult to diagnose, safety interlocks are incomplete or the system cannot maintain stable valve timing. The upgrade should preserve the required burner management and emergency shutdown functions.
